Like many Gallardo owners, I eventually found myself dealing with one of the car's more frustrating quirks: the outer tail light lenses separating from the housing.
Unfortunately, Lamborghini never sold the outer lens separately. If a lens was damaged or lost, the only official solution was to replace the complete tail light assembly, which can as much as $3,000 PER SIDE.
Rather than accept that, I set out to recreate the lens from scratch, thus “saving money” by spending hundreds of my own hours developing my own.
The project involved reverse engineering the original component, CAD modelling, extensive prototyping, material selection, colour matching, and developing a low-volume manufacturing process capable of reproducing the OEM appearance and fitment as closely as possible. Multiple production iterations were required to achieve the required dimensional accuracy, surface finish, and optical consistency.
The finished product provides Gallardo owners with a practical alternative to replacing an entire tail light assembly, while also demonstrating the approach I take to product design: understanding the problem, engineering a solution, and refining it until the result meets the standard I'd expect for my own car.
